Palette jacks are a nightmare, and they screw up the floor and then they are even worse. I think that would be a good application if you could do it cheap enough. Aluminum might be a good bet for that.

Question: why would the aluminum have to be thicker than the copper? Lower conductivity?

Yes. Electric and thermal. At the same thickness, the losses in the metal would be higher. That means you need more power and generate more heat, which you need to get away.

At a guess...improvements in battery life/size/weight brought about by electric cars have allowed for it.

Because wheels work just fine considering the costs of laying "tracks" and energy needed to levitate an object.
